Subject: 96' dakota transfer case

96' dakota sport-126,000 miles. My transfer case is making a clunking noise while in 4WD. Garage told me I'll need a new tranfer case, problem with the chain inside, said a used one would run about $750, does this sound right? I priced a new one on Autozone just for reference and a new one runs about $800. I can't believe they can't be re-built before just replacing it all together. This truck has done nothing but cost me money since I bought it. Any one else ever had transfer case problems?

I'd definately get a second opinion for something like that.

It can probably be rebuilt. I've read through that part of the factory service manual; they really aren't very complicated.

I had clunk noise while in 4wd. It turned out to be a failed mount on the cross member. It did it mostly under load like to get moving or shifting. Might want to check that as well your motor mounts and u-joints.

Can someone link me to where the chain can be bought? I've done alot of searching and the only place that has a chain listed on thier website is napa and it's for the 231c mine is the 231d. If that would work it would be great but I doubht it would. So where would one find a chain for it? thanks

I believe the NP231C & J both use a 1" chain vs the "D" which uses an 1.25" chain. It can be made to work but you'll end up swapping out quite a bit more parts to do so.

I've seen several sites that offer rebuilt NP231d for the $750 your shop is quoting for a "used" one. I'd search Google for NP231D and scroll through results. You should be able to find something.

I don't think so, my 88 has an 1.25" drive chain, same as my 96 with a 5.2. I rebuilt the 88's TC about 10 years ago and I had the 96 apart last fall to check the chain, it was making noise and I thought it was a loose/worn chain, it turned out to be another problem. But there may be a difference between the 231D and the 231HD transfer cases. I haven't had one of the HD transfer cases apart.

this site lists it as only being an inch. Yet you all say 1.25 are they wrong?

hhmmm
when i was doing the swap i took both the Tcases to my neightbor (he runs a shop out of his garage) and i was going to have him swap the shafts becuase they have different spline counts, both were NP231D and they tore it all apart and the shafts were not the same, only one difference was the splines (i knew that) and the shaft where the sproket sat was different, larger diameter, and the chain was wider as well, they had them sitting next to each other and they were the same
the two cases were one from my 1990 3.9 and the other was from the 95 5.2
they were not interchangabe, so that sucked, i just ended up having the longer driveshaft from the 95 chopped down and had a yoke to match my rear end welded on the end

My transfer case just blew out of the truck today. I talked to my
neighbor. He has his own shop. He says what happens is the chain
doubles up inside. And blows apart. My whole case is in 3 pieces
now. I almost dropped a load in my pants when I was doing 60 and
the whole transfer case fell out. You can buy used one on ebay for
about 500$ with 120K miles. I think Ill stop by the junk yard and
buy one. See what they offer. My first dodge an most likely the last.
