The same thing has happened to my 2000 4.7L ever since it was new. The colder it gets, the longer it takes the starter to disengage. In the mean time you get a grinding noise. Last week we had -12, and it took about two full seconds.

I've got 50,500 miles on mine now, and it still works. Don't know if replacing it would help. It may just be common with this starter.

Does the starter keep running for a second or hang up in the flywheel before releasing? If it is hanging up, you may need a shim between the starter and the block. If it keeps running, I'd say that it is either the starter itself (solenoid) or the ignition switch sticking.

Once the tempature drops below 10 it starts happening on my 04 with 2500 miles on it. Going to take it to the dealer and ask them to look at it along with a few other problems.

My 02 4.7 has been doing this since new. Of course, every time I took it to the dealer, it warmed up enough so that it wouldn't happen. It starts at about 10-15 deg and gets worse the colder it gets. It never "crunches" for more than about 1/2 second. It sounds like the starter gear doesn't retract fast enough when it is cold.
