You have to use U clamps. That’s what the design calls for. You wouldn't want to weld one whole piece from the manifold to the muffler, that’d really suck, if the muffler went bad, you'd have to sawzaw and torch/weld to get it off, let alone get a new one back on. Most of the Catalytic converters are connected to 2 2" O.D Inlet & Pipe Outlet, for a total Length of 56" long. It's one piece, no welding. You simply disconnect the old 56" catalytic converter (which you may need a Torch to heat up the pipes (as to loosen easier)) and take it out, with old U clamps; install new catalytic converter and u clamps. Simple, easy, done, That is of course Factory default, you can always do all kinds of improvements. Some peoples are exhaust freaks like my brother who will always just about tear out an old exhaust and install one of his custom jobs

Well it did work, got the free Catalytic converter w/ install at a dodge cert dealer. My truck got so bad (the guts of the Catalytic had broken up and cloged the lower pipe) that i had to remove the upper O2 sensor. But thank god it didn't void the warrenty. My powerloss is no-more, rattle is gone.

I have a 96 Dodge Dakota with 80,441 miles. It died this morning with exactly these symptoms. Hard rattling the past few days, and now loss of power. The dealer won't honor the warranty... does anyone have any experience dealing with Chrysler directly? Thanks!

aren't you out of the warranty being over 80,000 miles?

stop fighting the dealer and just buy an aftermarket cat for $100 or less and have it installed at any exhaust shop

don't pull the upper O2 sensor until your ready for some real noise. The catalytic converter doesn't cost all that much. But in any case your going to have to do something. try quoting some prices from different shops, or fix it yourself. If it was me i'd rip it out (Converter) and either leave it out or, ream it out (so its hollow) and put it back on. Know that it won't pass inspection either way, if your state requires it.

I just bought a 2004 Dodge Dakota Quad Cab 4x4 with the 4.7 that had been in a front end collision and the CAT on the drivers side got smashed... I can't find any replacement ones to just weld in there and I don't want to pay over $400 to buy a whole new crossover pipe. I'm wondering if the whole "warranty under 80,000 miles" could be applied in this case and get me a new CAT?

Not going to happen. there is a differance between internal defect dammage and one distroyed in a wreck. But I see no problem here really. It needs to be repaired along with the other dammage caused in the wreck. Your home free reguardless and it will be fixed correctly.Talk to the guy who sold it to you. Must have been an oversite by the adjuster.

So many problems .... So little time

My cat broke, as into chunks, one of which got caddywumpus and half blocked the pipe. Still got 19MPG, (aint computers wonderful?) but no power at all. It was caused by backfiring, caused by worn out valves.
Suggestion; don't modify until you know your mamma, I mean your state, will allow it. In Caleefornia we get to pay for a smog test we must pass.
My 98 3.9 just passed at 502,064 miles. Original engine. New valves.

If the dealer doesn't satisfy, ask for the area rep. Still nothing?
